Here's the details of what happened last month to the engine in my 05' 6.0L......
http://fordtruckworld.tenmagazines.com/ew/topic.asp?pos=2&id=518291
Now; a mere 600 miles after I get the truck back with an entirely new (reman) engine from Ford......I have to have it towed back in last night because something MAJOR came apart inside the engine. Don't know what it is yet...but based on how quickly the engine was failing in power, loud consistent metal on metal scraping noises, rough idle and other weird symptoms; I am guessing it is a rod bearing or crank or ?????
Anyway.....here we go again!
I tell ya, if this dealer was not so good to me (overlooking the mods/tuners and supplying me with a free loaner 08' Lariat 6.4L CC whenever it goes in) I would be one irate customer!

Do you know if it was a Ford reman or a Fred Jones? Any more details you can provide?

That sucks James, I hope they get it fixed faster this time than the last.

Doug,
I've never heard of a Fred Jones, but I noticed a sticker on the pass. side valve cover that read: Ford Remanufactured Engine or something to that effect. The warranteed invoice from the dealer shows this:
1 5C3Z-6006-BARM SERVICE ENGINE
SN:317910

-1 5C3Z-6006-BARM CORE RETURN

The noises from inside the engine were like a scraping/slapping reciprocating sound that would increase in rate as the rpm's would increase. It was a consistent sound, rather than a "loping " sound. It idled rough and kind of chugged down the last 200 yards or so as I headed toward a gravel turnout to park it. No smoke out of the tailpipe at all.

My opinion is when they assembled this engine at the plant something wasn't tightnened or torqued down all the way.....

??

Update:
Rod cap was not assembled correctly and came apart. Filters full of metal shavings and around 2 inches of shaved metal @ the bottom of the pan.
(another) entire replacement reman engine will be arriving @ the dealer early this next week. I'm of the opinion that what happened on this 2nd engine is rare....and that this next one will be the end of my woes!!!!

Fred Jones does alot of remanufacturing for Ford. Hell even Fred used to write his name in script letters just like Ford.
