A review of returned 6.0L EGR valves has found that over half of the valves tested are not defective. TSB 6-19-6 (http://cms2.fmcdealer.dealerconnection.com/Ford_LM/Common+External+Links/TSBs/TSB6196.htm?UserID=d-gilbe6&PrintPreview=False) has recently been published with instructions to clean the EGR valve if it is contaminated. This TSB also states, "IF THE EGR VALVE PASSES THE POSITION TEST IN THE PC/ED THE VALVE SHOULD NOT BE REPLACED."
The position test is located in the PC/ED Manual Section 4: Diagnostic Subroutines – Performance Diagnostic Procedures test step 8: Exhaust Gas Recirculation (EGR) Position. Valves that pass the position test should not be replaced under warranty and may be subject to chargeback.

Do: Refer to TSB 6-19-6 to clean 6.0L EGR Valves and PC/ED Manual Section 4 to position test EGR Valves.
Don't: Replace a 6.0L EGR Valve unless it fails the position test in Section 4 of the PC/ED Manual.
